How PopsyKosy is Made: The Taichung Process
Every PopsyKosy mat is manufactured at our partner facility in Taichung, Taiwan. Here is what actually happens between raw material and finished mat.
Step 1 — Raw Material QC
Each batch of medical-grade EVA pellets and TPU film is tested before production: density verification (1.04-1.06 g/cm³ for EVA), color matching against master swatches, contamination screen. Out-of-spec batches are rejected.
Step 2 — Foaming the EVA Core
EVA pellets are extruded into sheets, cross-linked, and chemically foamed to the target cell structure. Cell size and uniformity determine drop-protection performance — this is where supplier expertise matters most. Tier-1 Taiwan facilities use proprietary foaming chemistry that produces tighter, more uniform cell structure than commodity Chinese facilities.
Step 3 — Five-Layer Lamination
The 5 layers (TPU top, EVA core, reinforcement mesh, EVA core, TPU bottom) are heat-laminated under pressure. Lamination temperature and pressure are tightly controlled — under-laminated layers delaminate within 6 months; over-laminated layers lose cushioning.
Step 4 — Pattern Printing
Patterns are screen-printed onto the TPU top layer using OEKO-TEX-certified inks. This is one of the bottlenecks for pattern variety — each new pattern requires new screens and color setup. We deliberately keep the pattern library tight (17 colorways) rather than offer endless variety.
Step 5 — Cutting & Beveling
Mats are precision-cut to size, then the edges are beveled at ~30° to prevent edge-trip. Beveling is done with a heated tool that seals the edge — no fraying over the mat's lifetime.
Step 6 — QC Inspection
Every mat is visually inspected before packaging. Surface defects, pattern misalignment, lamination flaws — all causes for reject. Reject rate is typically 2-4% of production.
Step 7 — Packaging
Mats are folded along engineered crease lines (no permanent crease memory), placed in kraft outer box with a PopsyKosy-branded inner sleeve, and shrink-wrapped. Folded dimensions designed to fit standard FedEx/UPS dim-weight tiers.
FAQs
Why Taiwan instead of China?
Tier-1 Taiwanese facilities have more consistent supplier QC, better worker training, and stronger IP protection. China can make equivalent quality but the variance is much wider. We chose Taichung specifically.
